Case Study: How a Designer Turned a Failed Sample into a Better Fabric<\/h1>\n

Not every fabric works on the first weave. A designer we work with came to us with a knit that looked right in the swatch and fell apart in production: the hand was too stiff, the loops ran in one direction, and the batch drifted in weight. This case shows how we worked backwards from the failed sample to a fabric that actually performed.<\/p>\n

The brief and the first sample<\/h2>\n

The brief was an open-structure boucle for a spring jacket. The first sample looked good on the board but failed three checks: the hand was boardy rather than soft, the loop structure collapsed under the machine, and the weight ran heavier than the 300 gsm target. This is the moment where most buyers either accept it or walk away.<\/p>\n

What the sample told us<\/h2>\n

A failed sample is data. The stiffness pointed to yarn twist, the collapse pointed to the loop length relative to the base yarn, and the weight drift pointed to the tension. Rather than re-spec from scratch, we changed one variable at a time: a lower-twist yarn, a tuned loop length, and a corrected tension profile. On a mill with 300+ looms across our partner mills running since 2020, this is done by dialling the machine rather than guessing.<\/p>\n

The re-spec and the second round<\/h2>\n

The second round hit the target: an open boucle at 290–310 gsm with a softer hand and a stable loop. Because the fabric was re-designed on a controlled production line, the change was replicable, which matters far more than the single beautiful swatch. Every batch is tested before dispatch, so the corrected construction holds across reorders.<\/p>\n

Why the process matters more than the sample<\/h2>\n

The lesson is not that we fixed one fabric. It is that a designer with a responsive mill can iterate on a failed sample rather than abandon it.
